I'm using the KVCD 90 minute template and I've got a 81 min DVD ripped. The video stream ends up at about 783 mb and the audio at 113 mb. When I mux them together, it ends up at 900+ mb. If I do both audio and video in TMPGEnc, it's about 860 mb.

What am I doing wrong? Shouldn't the template keep the video file size low enought that I can combine it with the audio stream and be under 800 mb ??

you need to manually adjust the cq value in TMPGEnc so that your video file size + audio will be =<800 mb.
