I wrote a little guide on how to convert an AVI, with or without AC3 audio track, to KVCD of KDVD using TMPGEnc ...

The guide covers AC3 and subtitles ... and is really simple to follow ...

The guide is avialable in English:

and Dutch:

That's strange,... The templates you found on my website are the same templates you'll find on kvcd.net, so I'm not sure why there is a size difference. Maybe Kwag can help in this? (I'm on my holiday now, I'll be back around the 30th of july, and will then have the opportunity to find out).
