I made a few samples comparing the different formats (VCD, SVCD, KVCD) with TMPGEnc version 2.59.47.155, and noticed that VCD and KVCD were both exactly the same size...I loaded the templates for each of them, and this makes little sense to me. I was expecting KVCD to be a bit smaller, to fit 120 minutes instead of 80 on a cd. Oddly enough, even the ULBR template ended up with the same size...
The templates that I used:

KVCD-ULBR-352x240-_NTSCFilm_-PLUS.mcf
KVCD-CQ-352x240-_NTSCFilm_-PLUS.mcf
KVCD-CQ-352x480-_NTSCFilm_-PLUS.mcf
and the VCD project wizard for regular vcd.
I also added 224kbps 44.1 kHz Stereo audio, can't very well watch a movie with no audio...

Well, maybe you should read the guides, and learn about file size prediction.
Go to www.kvcd.net and look on the right side under "Articles".
Start with the "KVCD from Scratch" guide.
Then you'll get over two hours of video on a single CD-R, and it will look like this:

Also, get rid of TMPG version 2.59! Only use 2.58 or 2.510 or higher! Version 2.59 has got a nasty bug in it's muxer that leads to non-standard vcd files (like kvcds) turning out larger than they should be (and you really should use bbmpeg to mux instead of tmpg anyways...it does a better job of muxing).

Do some reading here and you shouldn't have any problems creating great looking KVCDs. Good luck.
