after i finish the audio, i save the movie as an avi with no sound.. but its taking 30mins and projected size is 60GB

What have i done wrong?

You don't have to save the AVI File new after join in VDUB. You only have to save the Audio File to HD and encode it with HeadAC3he to your Quality. Then you join the AVI in TMPGEnc und select the Template you want to choose. You encode the Video and Later muxing Both with TMPGEnc or BBmpeg.
